Trace the cable before judging resistance

Start with the stack or loading point fully at rest and follow the cable from end to end. Look behind pulley guards, at bends and at every termination rather than checking only the visible straight section.

Normal cable tension and damaged cable are different problems. A slack run may indicate routing or adjustment, while broken strands, cracks, necking, kinks or a moving end fitting require the system to be unloaded and isolated.

Check whether each pulley turns freely and whether the cable stays centered in its groove through the complete carriage travel. Edge contact, rubbing at a frame hole or a seized pulley can create repeat wear.

Separate adjustment from damage

Never cover a damaged area with tape, clamp a new end onto an unknown cable or substitute a cable by diameter alone. Length, construction, coating, end fittings and rated application must match the exact system.

When a damaged cable is found, inspect the pulley groove, guards, bolts and alignment at the same location. Replacing only the cable can leave the cause in place.

After an approved replacement, move the trolley and unloaded stack slowly through all positions. Confirm routing, end seating and guards before applying a light test load.

Return the system to service methodically

Record the date, location and symptom so recurring wear can be traced to routing, alignment or use. Follow the inspection interval and replacement procedure in the equipment manual.

For a rack specification, ask for the cable diagram, replacement part numbers, access clearances and service instructions; these details matter as much as the advertised exercise list.
